Article Abstract

Ultrasonic welding is characterized by its energy-saving and environmentally friendly nature. Compared to conventional molten welding technology, the intermetallic compounds formed by diffusion during ultrasonic welding are thinner, and material deformation is reduced. This process has become a primary welding technique for assembling lithium batteries in electric vehicles. Aluminum and copper ultrasonic welding has increasingly gained attention as a research hotspot. The research on aluminum and copper ultrasonic welding primarily focuses on the interfacial microstructure evolution, mechanical performance during the welding process, and numerical simulations to investigate macro- and micro-scale physical phenomena. Given the aluminum and copper multi-layer structures used in lithium battery packaging, numerous studies have been conducted on aluminum and copper multi-layer ultrasonic welding. For Al/Cu joints, advancements in understanding the microstructure evolution, joint performance, and finite element modeling of the welding process have been systematically reviewed and summarized. Moreover, significant progress has been made in molecular dynamics simulations of Al/Cu ultrasonic welding and hybrid welding techniques based on Al/Cu ultrasonic welding. Finally, several new research directions for Al/Cu ultrasonic welding and joining have been proposed to guide further in-depth studies.

Study on the nonlinear characteristic of a longitudinal piezoelectric ultrasound transducer with stepped horn.

Ultrason Sonochem

August 2025

Key Laboratory of Acoustics and Vibration Applied Measuring Technology, State Administration for Market Regulation, Hangzhou 310018, China.

Longitudinal vibration sandwich piezoelectric transducers with a stepped horn are widely used in high-intensity ultrasonic applications such as ultrasonic welding, ultrasonic machining, and ultrasonic cleaning. In these applications, due to the increased losses, transducers exhibit nonlinear phenomena such as heating, resonance frequency drift, and amplitude saturation. Consequently, existing linear theoretical models are no longer suitable for analyzing the nonlinear characteristics of such transducers.

It is important to accurately characterize the plane-stress state of pipe walls for evaluating the bearing capacity of the pipe and ensuring the structural safety. This paper describes a novel ultrasonic technique for evaluating anisotropic pipe-wall plane stresses using three-directional longitudinal critical refracted (LCR) wave time-of-flight (TOF) measurements. The connection between plane stress and ultrasonic TOF is confirmed by examining how the anisotropy of rolled steel plates affects the speed of ultrasonic wave propagation, which is a finding not previously documented in spiral-welded pipes.

Improvement of EMAT Butterfly Coil for Defect Detection in Aluminum Alloy Plate.

Materials (Basel)

July 2025

PipeChina Engineering Quality Supervision and Inspection Company, Beijing 100013, China.

For non-destructive testing (NDT) of defects in aluminum alloy plates, traditional ultrasonic contact methods face challenges from high temperatures and liquid couplant contamination. Using electromagnetic acoustic transducers (EMATs), a key issue is that longitudinal waves (L-waves) excited by the butterfly-coil EMATs interfere with the desired shear waves (S-waves) reflected by internal defects. To solve this problem, a simulation-experiment approach optimized the butterfly coil parameters.

Traditional narrow gap welding of thick titanium alloy plates easily produces dynamic molten pool flow instability, poor sidewall fusion, and excessive residual stress after welding, which leads to defects such as pores, cracks, and large welding deformations. In view of the above problems, this study takes 16-mm-thick TC4 titanium alloy as the research object, uses low-power pulsed laser-GTA flexible heat source welding technology, and uses the flexible regulation of space between the laser, arc, and wire to promote good fusion of the molten pool and side wall metal. By implementing instant ultrasonic impact treatment on the weld surface, the residual stress of the welded specimen is controlled within a certain range to reduce deformation after welding.

In view of the problems of poor safety, slow detection speed, and low accuracy of existing nondestructive testing (NDT) technologies, such as X-ray methods and ultrasonic detection in detecting electron beam weld defects in aluminum alloys, this study proposes a weak magnetic NDT method based on the geomagnetic field. Firstly, the finite element analysis method was used to establish a simulation model of aluminum alloy electron beam welding defects, and the distribution characteristics of the magnetic field around weld defects, such as cracks and pores, were obtained. Then, the magnetic anomaly signal at the crack weld was identified by combining the wavelet transform and the least squares method.
